Cutting an external overflow (acrylic) how?

Alright, so I cut an external overflow on my glass tank (1/2" thick glass too! UGH) but that tank was empty and I was able to take my time on it. Another tank is already full, the overflows I set up in it ... well they leak making them useless incase of a power outage... not to mention because I raised my sump off the ground now they can't handle the full flow of my return pump. Worse off is I want to set up a surge system, now I KNOW that they won't keep up with that!

Ok so my question, is my tank has the top that's attached ontop rather than inside the tank walls) so can I simply drain a few inches of water and remove a few 12" sections of acrylic as an overflow? Or will the top basically be useless as a support at this point?

The plan is to knock out a few sections then attach an external overflow box that I can drill whatever bulkheads to drain to the sump with.

Another question is how the hell am I supposed to attach an overflow box? from what I understand weldon only works with the surfaces are horizontal.
