A friend of mine suggested that using the foam cover to protect fish will in time cause damage to the pump because of making it work harder and restricting flow.
The pump doesn't work any harder. It will, however, produce less flow. When the intake or output of a prop pump is restricted the pump consumes less current and puts out less flow, they do not consume more energy.

How much less? Assuming I'm running the pump at max (3000 gph), what will the flow be with the foam cover?
My Vortech just sliced and diced my tigertail cucumber. It was crawling on the intake grate and was actually pulled through the grate (in 1/4 inch slices). Not pretty.
I've been using it for the past week and just took it off. It seems to trap a lot of debris and slows down the flow considerably. I'd say at least a 25-40% reduction when the foam has a lot of debris on it.

There is a huge difference between 25 and 40%. On what are you basing your estimates? It seems to me, short of measuring the flow, any estimate would be like taking a stab in the dark.

I noticed when the foam is on my vortech it runs very hot. I removed it and it is no longer hot and I needed to throttle it down to keep the flow the same as well. Some of it was debri in the foam and partly due to the foam itself. Although I have made to attempts to calculate the difference, I did notice an obvious difference. I keep the foam off...
