home depot carries sheets of acrylic. there is also a place in woburn that makes signs that can get you any size, thickness, color, etc. but its not cheap. i forget the name but pm me and i can give you directions to it.

I'm a little confused, why do you want to take water going into your overflow - that should be going to sump/skimmer - and send it back into the tank?
And have you tested that?
That's not a lot of room for water in there
