Lowes has bulkheads in the plumbing section. thats where i got them.

Lowes has bulkheads? Don't remember seeing them there. I have 2 threaded bulkheads if you do 1" I could sell. I bought 5 when I drilled my 75 and only use 3.



I bought mine from the one in middletown, i kno they have them, but not sure of the rest of the stores, would imagine so.
 
The only "bulk heads" I have seen in hardware stores I don't belive were made of PVC and they also had connections for rubber piping and not PVC which is a leak risk. I wouldn't trust them, but that is just my opinion. TPP may be the best place to get bulk heads if you can afford a trip up there. Just fish has them in randomly, but they often run out, you'll be lucky if they have the size you need, and they will be expensive.

Pond garden centers have bulkheads for plumbing koi tubs. but most of them are closed for winter yet. come to think of it , i have spare bulkheads from 1/2 inch to 1 1/2 inch. pick a size and i'll give you one. I got a bunch cheap online. I would go with the 1 1/2 inch sink drain size. elevate the fuge a little so that the bulkhead overflow can be piped with an elbow 90 to go over the top of the sump tank and dump. that way flow rate will not be a problem. I am upgrading my overflow lines on the plexi tanks to 1 1/2 inch and they now handle 600-700 gph easily.

I found that the 1 inch bulkhead and pipe could only handle about 200- 250 gph when used as a surface skimmer overflow drilled at the water line. so that a maxi jet would push it at it's limit when used as a sump pump to feed the fuge up a couple feet.

If you want, i got a great rectangular, sturdy, plastic storage box. about the size of a 10 gallon tank. I was gonna use it for a fuge too. like $5 from pathmart. nice flat sides, pretty thick plastic. would take the bulkhead easy. actual dimensions are 18 long by 12 wide and 13 inches high with a little taper. so actually its about 7 gallons. nice size. with a lid! would be perfect.
 
From what I have read the max flow for 1" is 600 gph, but as you said surface skimming will be less. I have 2 1" overflows that get about 300 gph flow with surface skimming. My return pump is a mag 7 which at zero head has 700 gph. I have 6 inches of head 1 90 elbow and a 45 elbow which has about 600 gph flow after head loss.
 
i actually found a guy on craigslist with a 90 tank..im waiting on an email for him...if i can get that then working my fuge will be different...ill keep ya posted
