A little revision on the sketch. I wanted to give myself more transition room around the bottom left corner of the wave box, marked in green. The transition is between the green lines.

Moving the wave box really helps the design.

New structure, basically in place. I was able to piece together egg crate to bridge the transition, from the face to the back. I think this design is less intrusive and I think it will work. Woohoo!

From straight on. The blue thing is the propeller blades of the wave box pump. It looks pretty angular here, but I should be able to get some nice, natural looking curves.

It's funny, I never intended to take so many pics through this process. It's just that I was working things out, on the fly, and recording visually what was going on, was helpful. Hopefully, it's helpful to you, to see what I'm doing.

Do something about the 90 degree transition to the back wall now. Lol

You could also make it cut back under the wave box towards the bottom corner or make a cave out of it.
 
Thanks Sam! Yes, there will be transition to the back wall, as well as some added overhang. I just need to add some backing and I'll be ready to foam!
 
I like how you were able to get the curve in there. I would not have thought that was possible with egg crate. That will definitely help it look more natural and authentic. It is really getting exciting now!

And yes, all those pictures were very helpful, otherwise I would not have a clue what your vision is for the tank. You have given excellant step by step instructions in case someone else wants to give it a go.

Thanks Kevin! I think I can work with the new design. Moving the wave box back was a huge factor. Now all I need is an adhesive-backed plastic sheet to put on the back of the egg crate, to limit the foam's penetration, keeping it thinner and less buoyant.
 
I'm going to give these a try. I just need them to stick well enough to the back of the egg crate to keep the foam from expanding behind it. I'm crossing my fingers…

Thanks! Hopefully the adhesive will be strong enough for this application. If not, I'll figure something else out.

I'm getting a little excited! The foaming faze is afoot!

After all the structural design and fabrication, this should be the fun part. I remember my first fake wall was kind of a pain. The challenge this time is foaming the skin over a much more dimensional structure. Then I need to transition it to the back wall. I want a natural looking transition, but I don't want it to consume too much space. It should help that I have some prior foam experience, but these additional elements are new territory.

One thing I do that most fake wallers don't, is smooth out the foam with a sander. It gives me an additional control factor. It doesn't hurt that sanding opens a lot of foam cells, so it can absorb water, reducing buoyancy.

It helps that I'm not trying to make my wall look like a reef - more of a mudbank, in a mangrove and seagrass lagoon.

Once I get this done I'd like to test out the pumps and plumbing - especially the wave box. I'm scared to death it won't work in my setup! I've read that some folks don't get good waves. My tank is on the high end of it's range, size wise. In my favor, my tank will be very open, with only the fake mangrove root. I think it will work. I just don't know how well. One way to find out…
 
If you do get foam behind the egg crate just shave it down after it dries. You'll probably have to do that anyway but I bet it won't take too long.
 
Excellent! I'm glad that your are at the exciting stage. It makes the rest go much faster and seem real.
