If I switch from a 90 to 180??

Can you? Probably... Should you? I'd consider going larger.

Rough numbers the 180 will syphon double what the 90 does so you'll have to run the sump level lower to account for that. You'd be better off going larger

My 180 gallon tank siphons about 11 gallons to my sump when the return pump goes off. I leave about 5 inches in my sump for the siphon water and the the sump is 48x16x12.

I had a 20g sump too. It's now a QT. The sump for my 120 is a 40b. I wouldn't even consider using smaller than that. Larger, if you have the room!

Why not use your current 90 as the sump for your new 180?

I agree, one big issue will be if he doesn't build his own stand the 90g will never fit in a standard stand due to how the doors are positioned.
